Material Availability Checks

When executing a process order, you must ensure that the material components are available in the required quantity at the scheduled time. Therefore, you perform material availability checks for your process orders.

Material Availability Check

When a process order is created, the system determines requirement quantities and requirement dates for the material components in the order: The requirement quantities are determined based on the selected bill of material and the planned production quantity of the order. The requirement dates result from the start dates of the phases to which the material components are assigned. Let's consider the following scenario as an example: We create a process order for the production of 1000 L paint. According to the bill of material, 100 KG of pigments are required. The pigments has to be added in the phase Adding Pigments. Scheduling has determined that this phase should start on April 12 at 2:30 pm. The 100 KG of pigments are therefore to be picked on this date.

You can use the material availability check to ensure that the required component quantities are available at the scheduled time. A material availability check is usually automatically triggered at order creation and/or at order release. However, a production controller can also trigger an availability check manually at any time. A manual check can be triggered for an individual order (for example, in the Change Order application) or for several orders simultaneously using mass processing. The latter can be executed in the foreground (for example, in the Manage Process Orders app) or in the background.

When the material availability check is triggered, a scope of check is determined for each material component. It defines, for example, the stocks and the receipts and issues to be taken into account by the availability check. You can define different scopes of checks to be executed at order creation and order release. For example, when a process order is created, the planned goods receipts of purchase orders and the on-stock quantity of a material component are to be taken into account, but when an order is released, only the on-stock quantity is to be considered. Alternatively, when a process order is created, you could also take the material in quality inspection stock into account, but at order release, you require that the components must be available in unrestricted-use stock.

As a result of a material availability check, committed quantities are recorded for the checked components and the order status is updated. If all components are completely available at the required time, the Material committed order status is set. If one or more components cannot be confirmed as requested, the Material shortage status is set, and the material shortage is recorded in a missing parts list and in the missing parts information system. You can define whether orders cannot be opened and/or released in case of material shortage.

ATP Method: Example

The material availability check is performed according to the available to promise method (ATP). The system checks for every requirement whether the required quantities are available at the requested time and commits them if they are available. Let us discuss the ATP approach using the following simple example:

Batch Determination

You can use the batch determination function to assign batches with certain material specifications required for production. The system searches for batches in stock and selects them according to specific selection criteria and a search strategy. If multiple batches are identified, the system sorts the batches according to a sort rule.

Batch Settings in the Material Master Record

The Batch entry indicator determines when batches have to be determined for a material component of an order. The indicator can have the following meanings:

  • The batches must only be determined when posting the goods issues. You do not need to enter a batch number in the process order.
  • The batches must be entered in the order before the order is released.
  • The batches must be entered in the order before the goods issue is posted, but not necessarily before the order is released.
  • The batches are automatically determined when the order is released.

Capacity Planning

The efficient use of available resources is essential for many areas of a company. In the area of manufacturing, SAP S/4HANA cloud, public edition offers Capacity Planning to ensure that resources are used as efficiently as possible.

As a planner in manufacturing, you are responsible for the optimal utilization of your resources. The capacity load of the resources should neither be too high nor too low. In addition, the planned orders and process orders should be assigned to the work centers in an optimal processing sequence, for example, to reduce the total setup time. To achieve these goals, you can use various tools in SAP S/4HANA cloud, public edition, for capacity evaluation and capacity leveling.

Capacity Planning in Process Manufacturing: Master Data and Orders

The figure above describes the basic principles of SAP S/4HANA cloud, public edition, Capacity Planning in process manufacturing:

  • The master data of the resources play a central role in capacity planning. In the resources, the respective available capacities and formulas for calculating the capacity requirements of operations are defined. Resources are assigned to the operations of master recipes.
  • Planned orders or process orders are created on the basis of master recipes. Based on the resource formulas, lead time scheduling takes place for the orders and capacity requirements are created for their operations.
  • The operations are scheduled infinitely, meaning that, although the non-working times of the resources are taken into account when the system calculates processing date and time, the system assumes that the required capacity is always available when needed. Due to the fact that the capacity requirements of other orders are ignored in this approach, the assumption of infinite availability of capacities can lead to capacity overloads.
  • In such situations, various tools are available for capacity evaluation and capacity leveling: In capacity evaluation, the available capacities of resources are compared to the capacity requirements of operations. In capacity leveling, operations previously scheduled with infinite resource capacity are now scheduled finitely by allocating the respective operation to a time slot in which the required resource is not occupied. Following this approach, it is guaranteed that the operation can be executed on the requested resource at the planned time.

Capacity Planning Tools

For capacity evaluation and leveling, the following apps are available:

  • The Manage Work Center Capacity app provides a user-friendly interface in which the capacity load of resources is displayed clearly and concisely, and which can be easily adjusted to individual questions and requirements.
  • The Capacity Scheduling Board is a tool to analyze the schedule of operations and to dispatch, reschedule, or deallocate individual bottleneck operations on pacemaker resources in a graphical chart.
  • The capacity Scheduling Table is a straightforward tool for the capacity leveling of planned, production and process orders. It provides a user-friendly interface that allows you to dispatch and deallocate bottleneck operations of orders transparently and easily.

Order Release

As mentioned earlier, a process order goes through many different steps in its life cycle: After order creation, various activities such as batch number assignment, capacity planning, batch determination, and availability checks can already be carried out, but the order cannot yet be processed in production. It is only after the order has been released that the corresponding processing steps, such as printing of shop papers, goods issue postings, confirmations, in-process quality inspections, and goods receipt postings can be executed.

Order Release Options

The SAP S/4HANA cloud, public edition, offers various approaches for order release: You can either release the order on header, on operation, or on phase level. If you release an order on header level, all operations and all phases of an order are automatically released. If you release an order on operation level, all phases of the operation are automatically released. If you release order phases, you can release them individually.

In most cases, multiple process orders are released at the same time. Based on your business requirements, you can release multiple process orders using collective release in the foreground (for example, using the Mange Process Orders or Mass Processing Process Orders app) or in the background (for example, using the Schedule Order Release Run app). To select process orders to be released, you can specify various selection criteria, for example, plant, production scheduler, release date, material, and so on. It is also possible to release operations or phases of different orders using collective release in the foreground (for example, using the Mass Processing Process Orders app). This can be useful, for example, if only the first operation of an order should be released in a first step and only after confirmation of the respective operation, the following operations of the order shall be released. If necessary, for example, for rework or express orders, a production scheduler can also manually release an individual order or individual operations or phases of an order.

Based on a production scheduling profile assigned to the product, an order can be released automatically when it is created. This may be necessary, for example, if an order is to be downloaded to a process control system immediately after creation.

SAP PM is divided in two areas:

  • Basic maintenance: equipment is structured and the repair is documented.
  • Preventive maintenance: automatic generation of planned orders due to maintenance plans.

This tutorial covers the handling of orders for basic maintenance. Only the steps below the line shown on the picture are covered.

Basic Maintenance Process Flow

SAP PM orders play a central role in maintenance processing. They are the cost collectors and the initiators to get work performed.

SAP PM notification cannot collect cost, only information. If it is required to have detailed reporting on e.g. reason codes, we must have the notification to collect this kind of information. The notification can also be used as a request for maintenance before SAP maintenance order is created.

Since it’s optional to use the notification, creation of a maintenance notification is described in a separate tutorial and is not covered here.

SAP Maintenance Order Lifecycle

Through different steps in order processing the order will get different statuses. Each status represents a step in the orders lifecycle and different functions are related to the status.

In the diagram below, you will find steps from the basic maintenance process flow and the statuses related to the steps. On the right side you can see each function available with the status.

From the diagram, it can also be seen that you can’t reverse the statuses DLFL and REL (marked with red arrows in the below diagram). Status CLSD can only be reversed to status TECO.

Orders form an important part in SAP Plant Maintenance. Orders are cost collectors and you cannot do any maintenance without an order. Orders store the actual time spend on maintenance tasks, the consumption of spare parts, and if an outside vendor has done some repair, the invoice finds a place in the PM order too.

You can supplement orders with notifications. However, it is not necessary to use notifications in order to use SAP PM orders.

SAP Maintenance Order Types Configuration

When you create an order it is very important that you choose the correct order type because almost all the reporting is done by order type. In reporting, you can compare costs for breakdown, planned repair and preventive maintenance only if you use the order types correctly. We do have some mandatory configuration for order types which is shown below.

Order Number Range

We define number ranges for the order type in this step. There can be different ranges based on business reporting levels. Number range is a transportable object but it is recommended to do number range maintenance at the client level.

Set Scheduling Parameter for Order Type

We need to define scheduling parameters for the order type in relation with a plant. We can set the following scheduling parameters for every maintenance plant:

  • Automatic scheduling
  • Display scheduling log automatically after scheduling
  • Maximum number of days for start in the past
  • Automatic adjustment of the start/finish dates
  • Shift order indicator
  • Scheduling to incorporate breaks (breaks at the work center are taken into account when scheduling is created)

Operations with SAP Maintenance Order

Order creation is very quick and is easy to do. For most of the order types the order creation follows the same procedure except refurbishment process, which is not defined in this tutorial as it mainly deals with basic maintenance.

Create Order

Create SAP PM Order – Initial Screen

On the initial screen of IW31 transaction do the following:

  • Insert order type
  • Choose a priority
  • Insert the equipment or functional location

Next, click Enter button on the keyboard.

Create SAP PM Order - Header Data

On the next screen, you should enter the following information:

  • Enter a short description of the problem.
  • Main work center defaulted from the equipment.
  • Dates are calculated or can be defined.
  • Functional location, defaulted from the equipment else functional location can be defined.
  • Work center for operation. Defaulted – the same as main work center.
  • Control key, defaulted from the work center.
  • Activity type, defaulted from the work center.
  • To put in process, click release the maintenance order.
  • Please use long text if details need to be defined for maintenance planner/technician.

Create SAP PM Order - Operation Details

Operation tab contains details related to operations which will be performed during maintenance processing. Operation contains planned required time which will be the basis of planned cost calculation based on activity type and cost center defined in the work center . It is defaulted from equipment or functional location task list. It is also possible to adopt general task list in PM order.

Create PM Order - Components Details

Components tab contains spare part information which will be required during maintenance processing. On release of the order, spare parts can be consumed against reservation in planned way. Consumption of spare part will update actual cost in the maintenance order.

The order can be saved now for further processing.

This transaction is used if any changes related to operations (addition or deletion), more or less spare parts are required during processing, shop floor paper prints are required.

Change mode can also be used to release order if it is not done during the initial creation. It is updated with the status REL.

On the initial screen of IW3D transaction enter the order number and click Enter button on the keyboard.

On the initial screen of IW33 transaction enter the order number and click Enter button on the keyboard.

All header data is displayed and you can navigate through to display different data on different tabs.

Next, click on Costs tab.

Planned costs consist of planned activity cost, spare parts cost as planned along with other miscellaneous overhead costs. If activity confirmation and spare part consumption has been taken place, then actual consumption value will also be reflected.

There are different other navigation options to get details of different cost center details.

Completion Confirmation

Confirmation on an order has to be made for each operation, which means each work center. As soon as an order has been released and the work has begun, the employees involved can enter completion conformation in the system.

It can be either a partial or a final confirmation:

  • Partial – some work has been done, but there are still work left.
  • Final – all work is finished.

On the initial screen of IW41 transaction, enter the order number and press Enter on the keyboard.

On the next screen, select the operation for which confirmation will be done and click on Actual Data button.

Here, actual work along with work start and work finish details are provided. If last confirmation is being made for this operation, then it is recommended to check Final Confirmation checkbox.

It is also possible to link the order confirmation with an employee personal number (from SAP HR module ). If there are any deviation from planned values, then a reason code should be selected.

Also, insert a confirmation text to describe in very short terms what have been done. Next, click on Goods Movements tab if spare parts are backflushed (goods issue along with confirmation).

Now, we can save the document and it will do the operation confirmation along with goods issue if any.

It will change the order status to PCNF, and if the final confirmation is done, then the status will be CNF.

helpfull to understand the complete work flow one question I have? is an report available to see all orders was TECO for one day? and also an report which show me the Action log from an order?

There is no standard report available for action log of PM orders however if you want to know how many orders have status TECO for a period of time then T/code IW38 can be used. Status TECO needs to be put in field “Status inclusive”

How to assign different the schedule Start Date and Basic Start date in custom FM of PM_ORDER_EXTERN_SCHED_DEFAULT

You need help of an ABAP developer with this.

It is not possible for FM suggested. Please use ALM_ME_ORDER_CREATE

Hi, During order confirmation via IW41. is there any possibility to attach defect photos before Vs after to have equipment history.

After time confirmation, final settlement of order to be done using K088.

But I can reverse DLFL status in work order I have tested it. Can you please tell me why it is mention here as DLFL is not reverted?

How to assign order types to planning plant in SAP

In this activity, you assign order types to planning plant in SAP. After configuration of order types, you need to assign configured orders to maintenance planning plant. if you have not done assignment, you will get an as Order type xxxx is not supported for planning plant XXXX when you are using this order type for any purpose.

Configuration Steps

Perform the following configuration steps for assignment of order types to maintenance planning plants in SAP.

Step 1 : – Execute t-code “OIOD” in SAP command field and press enter to continue.

Step 2 : On change view valid order types by planning plant overview screen, choose new entries button for assignment order types screen.

Step 3 : On new entries assign valid order types screen, update the following details.

  • PlPL :  Update the maintenance planning plant key for assignment to order type.
  • Type :  Update the order type key for assignment.
  • After updating the planning plant and order type, press enter to continue. Now the name 1 and order type text will be automatically updated by the SAP System.
